Quick Answer: Which Compact PowerFlex Drive Should You Choose?
Allen-Bradley’s compact PowerFlex range covers motors up to 22 kW. The right model depends mainly on two things: how the drive must communicate and what safety function the machine needs.
- PowerFlex 4M — basic, low-cost speed control up to 11 kW, with RS-485 communications.
- PowerFlex 523 — standalone machines up to 22 kW that need sensorless vector control but not an Ethernet network.
- PowerFlex 525 — connected machines that need embedded EtherNet/IP and Safe Torque Off (SIL 2 / PLd).
- PowerFlex 527 — machines built around a Logix controller, with motion-style programming and integrated safety up to SIL 3 / PLe.
Staro Process Control, an authorised Rockwell Automation distributor, supplies the full compact PowerFlex range in South Africa and supports selection, integration, commissioning and replacement of older drives.
A small standalone pump, a conveyor on a PLC-controlled line and a coordinated machine with safety requirements may all need a compact variable frequency drive, but they rarely need the same one. Rockwell Automation’s compact PowerFlex family exists precisely because those applications differ in how much networking, motor control and safety they demand.
This guide compares the four current compact models, explains where each one fits, and covers a question many South African plants are now facing: what to do with installed PowerFlex 4, 40 and 40P drives that are no longer sold.

Power ranges vary by supply voltage, so use the table as a starting point rather than a full specification.
PowerFlex 4M: Basic Speed Control at the Lowest Cost
The PowerFlex 4M is the smallest and most cost-effective member of the PowerFlex family. It covers 0.2 to 11 kW depending on voltage class (0.4 to 11 kW at 380–480 V), uses feed-through wiring and V/Hz control with slip compensation, and its smaller frames can be DIN-rail mounted in tight panels.
It suits applications where the motor simply needs to run at an adjustable speed: smaller pumps and fans, simple conveyors and auxiliary machinery. Integral RS-485 covers basic communication, but if the drive needs to report into a PLC over Ethernet or provide a safety function, the 520-Series is the better fit.
PowerFlex 523: Flexible Control for Standalone Machines
The PowerFlex 523 extends the range to 22 kW and adds sensorless vector control, including an Economizer mode, for better torque at low speed than V/Hz alone. Its removable control core lets the drive be configured before the power section is installed, which helps OEMs and panel builders work in parallel.
Communication is through integrated RS-485/DSI, with optional cards (including PROFINET) where a network is needed. That makes the 523 the sensible middle ground for standalone pumps, fans, basic material handling and small processing machines where embedded EtherNet/IP is not essential.
PowerFlex 525: The Connected Compact Drive
The PowerFlex 525 is the most widely applicable model in the range. It covers 0.4 to 22 kW across 100–600 V, with embedded EtherNet/IP, USB programming and the same modular control core as the 523.
It adds two capabilities the 523 lacks. The first is broader motor control: closed-loop velocity vector control and permanent magnet motor control alongside V/Hz and sensorless vector. The second is built-in Safe Torque Off, rated PLd / SIL 2, Category 3, which removes rotational power from the motor without powering down the whole drive.
The practical benefit is visibility. A 525 on a conveyor reports status and fault data to the controller over EtherNet/IP instead of acting as an isolated speed controller, so commissioning and troubleshooting become much faster. For how that diagnostic data helps prevent downtime, see our article on common VFD failure causes and how to reduce downtime.
PowerFlex 527: Built for Logix-Controlled Machines
The PowerFlex 527 works differently from the other three. It is designed to operate only with Allen-Bradley Logix controllers and is configured in Studio 5000 Logix Designer, using the same motion instructions as Kinetix servo drives. On a machine that mixes servo axes with standard AC motors, engineers program both the same way.
It offers 0.4 to 22 kW, dual-port EtherNet/IP with Device Level Ring for network redundancy, and Safe Torque Off rated SIL 3 / PLe, Category 3, available hardwired or over the network as integrated safety. When a drive is replaced, the Logix controller can detect the new unit and download its configuration automatically, which shortens recovery time after a failure.
The 527 is the right choice for coordinated production machinery, in-feed and out-feed conveyors and networked safety architectures. It is the wrong choice where no Logix controller is present.
Replacing a PowerFlex 4, 40 or 40P Drive
Many South African plants still run older compact PowerFlex drives. Rockwell Automation discontinued the PowerFlex 4, 40 and 40P families on 30 June 2025, so new units are no longer available for sale. Some may still be repairable, but plants should plan replacement before a failure forces an emergency purchase.
The current compact range provides the migration paths:
- PowerFlex 4 → PowerFlex 4M where a like-for-like, low-cost replacement is enough.
- PowerFlex 4 or 40 → PowerFlex 523 where the application benefits from sensorless vector control or ratings up to 22 kW.
- PowerFlex 40 or 40P → PowerFlex 525 where EtherNet/IP, closed-loop control or Safe Torque Off is needed. Rockwell lists PowerFlex 525 catalogue numbers as the engineering replacements for PowerFlex 40 drives.
Replacement is rarely a straight swap. Mounting dimensions, control wiring, parameter settings and PLC communication may all change, so it is worth checking each installed drive before ordering. Staro can audit an installed base, identify discontinued drives, and plan replacements around scheduled shutdowns. Our article on why local Rockwell Automation support matters for uptime covers this kind of lifecycle and spares planning in more detail.
The Two Decisions That Separate Compact Drives
Motor current, load type, torque, duty cycle and the operating environment all matter in any drive selection; our guide to PowerFlex drives for industrial motor control covers that full checklist. Within the compact range, though, most of those factors are similar across models. The choice usually comes down to two questions:
- How will the drive be controlled? Local keypad or RS-485 points to the 4M or 523. A PLC over EtherNet/IP points to the 525. A Logix controller running coordinated motion points to the 527.
- What safety function does the machine need? No drive-level safety function: 4M or 523. Safe Torque Off to SIL 2 / PLd: 525. SIL 3 / PLe or networked integrated safety: 527.
Choosing more capability than the application needs adds cost and engineering effort. Choosing too little can mean replacing the drive when the line is later connected to a PLC or a safety system. Matching the drive to the control architecture from the start avoids both.
